Aluminum manufacturing is the process of transforming aluminum oxide, also known as bauxite, into aluminum metal. Bauxite is the primary source of aluminum and is obtained through open-pit mining. The manufacturing process involves separating alumina from the bauxite ore, refining it and then smelting it to create aluminum. There are two primary methods of aluminum production, the Bayer process and the Hall-Heroult process.
The Bayer process involves crushing the bauxite ore and mixing it with sodium hydroxide. The resulting mixture is heated and agitated, causing the aluminum oxide to dissolve and form sodium aluminate. The impurities are removed through settling and filtration, leaving behind pure alumina. The pure alumina is then heated to extreme temperatures in a smelter to produce aluminum.
The Hall-Heroult process was invented in 1886 and involves passing an electric current through a solution of alumina in molten cryolite, a mineral that functions as an electrolyte. The electric current breaks down the alumina into aluminum and oxygen, which are then separated. This method is more efficient and uses less energy than the Bayer process, but is also more expensive to set up and maintain.
After the aluminum has been produced, it can undergo further processing to create different forms of aluminum products, such as sheets, plates, rods, and bars. It may also be alloyed with other metals to enhance its properties, such as strength, ductility, and corrosion resistance.
